The Real Issue

Why Manufacturers Lose Money on Their Packaging Lines

After 20+ years on factory floors across India, I have seen the same costly pattern again and again. The problem is almost never a single machine - it is how the entire packaging system was designed and purchased.

Wrong Technology Selection
Vendor-led decisions optimised for the vendor's portfolio - not for your production environment, substrate, or line speed.
Fragmented Vendor Ecosystem
Five suppliers, five service contracts, five consumable sources. When something goes wrong, no one is accountable for the full line.
Consumable Waste
Ink, ribbon, strap, stretch film - often used at 2-3x the optimal rate because no one ever optimised the machine settings and specifications.
Poor System Integration
Machines bought in isolation that slow each other down. Bottlenecks invisible until the line runs at full production capacity.

The Consequences on Your Line

Unplanned downtime
Excess consumable cost
High maintenance spend
Compliance failures
No vendor accountability
Transit damage losses

The most important insight from 20+ years on factory floors: the problem is almost never the machine. It is how the complete packaging system was designed.

The Difference

Why Manufacturers Work With Me

Genuinely Independent
No vendor partnerships. No referral commissions. No machine to sell. Every recommendation is based solely on what is right for your operation - not what is right for a supplier's sales target.
20+ Years on Factory Floors
Not theoretical knowledge. Two decades of commissioning machines, solving production problems and observing what actually works - and what fails - in real Indian manufacturing environments.
Multi-Vendor Exposure
Worked across Domino, Markem-Imaje, UFlex, ColorJet and MapleJet - five major organisations with different technologies, different customer bases and different market approaches. No single-vendor bias.
Both Sides of the Table
Worked inside leading packaging technology companies and inside large manufacturing organisations. I understand how equipment is sold - and what manufacturers actually experience after purchase.
Systems Thinking
I evaluate how the complete packaging line works together, not one machine in isolation. That perspective finds root causes of downtime and cost that individual vendor assessments consistently miss.
IIM Raipur - Ops & Six Sigma
Professional education in Operations Management and Six Sigma from IIM Raipur (Grade A+) provides a structured, data-driven framework for problem analysis - not just field intuition alone.
Business Outcome Focus
Recommendations are measured by uptime improvement, cost reduction and OEE - not by specification sheets. The question is always: what is the actual business impact

About

A Strategic Advisor Built on the Factory Floor

I work with manufacturing leaders on a specific class of problems: packaging performance, technology evaluation, operational efficiency and cost optimisation. The perspective I bring is unusual - two decades inside the packaging technology industry, across five leading organisations, on hundreds of factory floors across India.

My career spans senior roles at Domino Printech India, Markem-Imaje, UFlex Limited, ColorJet India and MapleJet - covering the complete packaging ecosystem from primary coding and labelling to inspection systems and end-of-line automation. I have seen how packaging technology is specified, sold, installed and operated - from both sides of the table.

That experience produced one central conviction: manufacturing performance is rarely limited by a single machine. It is determined by how the complete packaging system is designed, integrated and operated. Most manufacturers buy machines. Very few build packaging systems. The gap between those two approaches is where operating costs rise, uptime falls and reliability suffers - and it is precisely where independent, vendor-neutral analysis creates the most value.

Today I advise manufacturers as an independent consultant - with no equipment to sell, no vendor affiliations and no commission arrangements. My recommendations are accountable to one outcome only: your packaging performance.

My professional education in Operations Management and Six Sigma from IIM Raipur (Grade A+) provides the structured, data-driven framework that converts factory-floor observation into reliable business recommendations.

FAQ

Common Questions

Questions I hear most often from plant heads, operations managers and manufacturing directors before we speak.

An independent industrial packaging consultant assesses your complete packaging line - from primary coding to end-of-line automation - and provides vendor-neutral recommendations on technology selection, performance improvement and cost reduction. Unlike a vendor, the consultant has no products to sell and earns no commission from equipment suppliers. The advice is based entirely on your specific application, production environment and budget.
A vendor recommends their own product range. An independent consultant evaluates all available technologies across multiple vendors and recommends what is right for your specific application, production environment and budget - with no commission incentive and no brand loyalty. The difference is fundamental: vendor advice serves a sales target, independent advice serves your production outcome.
A Packaging Line Audit is a systematic on-site assessment of your complete packaging operation. It covers machine performance and OEE, downtime root causes, consumables spend and waste, vendor contracts, line layout and throughput, operator practices, maintenance routines and compliance status. The output is a written report with prioritised improvement actions and a 90-day roadmap.
FMCG, food processing, snacks and namkeen, dairy and frozen foods, beverages, pharma and healthcare, plywood and wood panels, paper and packaging, grain and agro processing, pipes and cables, electronics and automotive manufacturing across India. Twenty years across fourteen industries means genuine sector-specific knowledge, not just general packaging expertise.
Yes. Greenfield and expansion project consulting covers requirements definition, technology specification, line layout planning, vendor selection support and commissioning oversight - ensuring the right design before any equipment is purchased. Getting the design right at the start costs far less than correcting mistakes after installation.
CIJ (Continuous Inkjet), TIJ (Thermal Inkjet), TTO (Thermal Transfer Overprinting), Laser Coding, Print & Apply, Labelling Systems, Checkweighers, Vision Inspection, Metal Detection, Shrink Wrapping, Case Packing, Case Sealing, Strapping, Stretch Wrapping, Palletizing and Robotic End-of-Line Automation. The complete packaging technology range from primary pack to pallet.
Key indicators: unplanned downtime above 5% of production time, recurring coding or labelling failures, packaging consumable costs rising without clear reason, manual end-of-line operations limiting throughput, frequent vendor escalations without lasting resolution, or compliance near-misses. If any of these apply, a structured audit will identify the root causes.
Only when a specific vendor is genuinely the right fit for the application. Recommendations are always technology-first - the right type of technology for the requirement - followed by vendor evaluation based on geography, service capability, total cost of ownership and specific requirements. No vendor receives preferential recommendation and no commission arrangements exist with any supplier.
A Packaging Line Audit takes 2-5 on-site days plus a reporting period. Technology selection advisory typically runs 2-4 weeks. Greenfield projects run 4-12 weeks depending on scope. Cost reduction programmes are structured as 3-month engagements. All timelines and fees are confirmed at the initial free consultation after understanding your specific requirements.
The largest packaging cost reductions typically come from five areas: optimising consumable specifications and usage (ink, ribbon, film, strap), reducing unplanned downtime through root-cause analysis, renegotiating fragmented vendor and service contracts, eliminating over-packaging, and correcting machine settings that have drifted from optimal. A structured cost review identifies which of these apply to your operation and quantifies the opportunity before any investment is made.
Yes - and this is often the most productive arrangement. Your vendors remain responsible for their equipment and service contracts. My role is to represent your interests: validating recommendations, reviewing proposals, holding service performance accountable and ensuring decisions serve your operation rather than a sales target. Most vendors respond positively to an informed customer-side advisor, because it accelerates clear decision-making.
Business case first, technology second. The sequence is: quantify the current state (labour, throughput, damage, quality), identify which operations genuinely justify automation at your volumes, evaluate semi-automation against full automation honestly, and only then select technology and vendors. Many automation projects fail because the sequence is reversed - equipment is chosen before the business case is understood. The right answer is sometimes not to automate yet.
